Custom molded pulp packaging starts with a mold. And the cost of that mold is the single biggest variable in your initial investment — ranging from $3,000 for a simple single-cavity aluminum mold to $30,000+ for a multi-cavity steel production mold.

Cavity Count: The Multiplier Effect

A single-cavity mold produces one part per press cycle. Every additional cavity roughly doubles throughput — and roughly adds 60-80% to mold cost:

Formula: Required cavities = Daily volume ÷ (cycles/hour × hours/day). If you need 10,000 units/day and your press runs 300 cycles/hour × 20 hours = 6,000 cycles, you need 2 cavities minimum (with buffer, go 4).

Hidden Costs Most Quotes Leave Out

  1. Sample/sampling fee: $500-1,500 for test samples before full production. Non-negotiable — never skip this step.
  2. Mold modification: First samples almost always need small adjustments. Budget 10-15% of mold cost.
  3. Transfer tooling (if using drying molds): Wet pulp shrinks during drying. The drying mold differs slightly from the forming mold. Some suppliers include this, some charge separately.
  4. Shipping the mold: A 4-cavity steel mold weighs 80-120kg. International freight: $400-1,200.
