The 200,000-unit rule: If your annual volume is below 200,000 units, aluminum is almost always the right call. Above that, the per-unit amortized cost favors steel (steel mold cost ÷ 500K cycles = $0.024-0.06/unit vs aluminum ÷ 100K cycles = $0.03-0.08/unit).
Cavity Count: The Multiplier Effect
A single-cavity mold produces one part per press cycle. Every additional cavity roughly doubles throughput — and roughly adds 60-80% to mold cost:
- 1-cavity aluminum: $3,000-5,000
- 2-cavity aluminum: $5,500-8,500
- 4-cavity aluminum: $8,000-14,000
- 4-cavity steel: $18,000-28,000
Formula: Required cavities = Daily volume ÷ (cycles/hour × hours/day). If you need 10,000 units/day and your press runs 300 cycles/hour × 20 hours = 6,000 cycles, you need 2 cavities minimum (with buffer, go 4).
