What material are molded pulp molds made from?
Molded pulp tooling is built from three material families: CNC-machined aluminum for high-volume forming and hot-press dies, cast resin or epoxy composite for low-volume and prototype forming tools, and copper mesh or screen over a machined substrate for drainage-critical forming faces. The choice follows part volume, wall detail, and cost per good part — not simply the cheapest blank. A cheap material that distorts drainage geometry usually costs more per good part than an expensive blank that holds it.
How long does a molded pulp mold last?
A machined aluminum forming mold typically runs tens of thousands to over 100,000 cycles before refacing, while a resin forming tool suits short runs in the hundreds to low thousands. Life is governed less by the material label than by abrasive fiber load, cleaning method, and whether drainage holes and the sealing face are maintained. Track cycles per tool, set a refacing trigger from part measurements, and reface before detail loss rather than on a fixed calendar.
When is a copper mesh mold better than an aluminum mold?
A copper mesh or screen face is chosen when drainage uniformity on a complex or deeply contoured part matters more than wear life. The mesh gives even water removal across the forming face, but it deforms more easily and needs a rigid substrate behind it. For flat, high-volume parts, machined aluminum holds detail longer and is cheaper per part, because the mesh section becomes a recurring replacement.
Why do high-volume plants still choose aluminum for molding?
Because cost per good part, not blank cost, decides high-volume tooling. Aluminum holds drilled drainage holes and the sealing face over long runs, so the blank cost is amortized across far more cycles and far less tool-caused scrap. A resin tool that saves 40 percent on the quote but raises wall-thickness variation and pushes scrap up can be the most expensive option on the floor within a single quarter.
How should refacing be triggered on molded fiber tooling?
From part measurements, not a calendar. Use the ASTM test methods for thickness, strength, and water absorption to check whether the tool is still producing in-spec parts, and pull it when those numbers drift. A tool that still meets its targets after nominal life should keep running; one that misses them early should be refaced or replaced, and either way the trigger should be written down so shifts act consistently.
What tooling specifications belong in a mold purchase order?
