What consistency should a molded pulp forming tank run at?

Most molded fiber lines run the forming tank between 3.5 and 4.5 percent oven-dry consistency, with the exact target set by the recipe and the part wall. Thin-wall tableware tends toward the low end to speed dewatering, while heavy industrial cushioning runs higher to build mass quickly. The band matters more than the single number: hold the recipe target within plus or minus 0.2 points and part weight stops drifting. A tank that wanders across a full point will move weight, cycle time, and surface finish even with ideal tooling.

Why do molded pulp parts vary in weight when the mold is unchanged?

Weight variation is almost always an upstream pulping problem, not a mold problem. When one shift doses virgin pulp by volume and another adds recycled stock by weight, stock consistency swings and the forming tank delivers different fiber mass per cycle. Log consistency, freeness, and refining energy per pulp batch instead of per shift, and part weight variation shrinks without touching the tooling or the vacuum profile.

How do you control pulp consistency automatically?

Closed-loop dilution is the standard method. An inline consistency meter reads the stock leaving the chest, a controller compares that reading to the recipe setpoint, and a modulating dilution-water valve trims water to hold the target. Pair the loop with load-cell weighing at the pulper so the dry-fiber mass entering the batch is known, and add timed recirculation in the chest so fiber does not settle between runs.

How often should the inline consistency meter be calibrated?

What is the right freeness band for molded fiber stock?

Freeness is recipe-specific, but hold each recipe inside a 30 mL Canadian Standard Freeness band. Two pulps can share identical consistency and drain completely differently because refining has changed the fiber surface. If dewatering time moves while consistency holds, check freeness before adjusting the vacuum profile — refining and consistency are interdependent stock-preparation variables, and a freeness change can masquerade as a consistency change on the forming line.

What belongs in a molded pulp batch record?

Seven fields: the recipe ID and revision, the pulp batch ID, forming-tank consistency, freeness, refining energy per ton, forming cycle time, and the finished-part lab result. Retain the batch ID for at least 12 months and tie finished-part strength and water-absorption results back to it. Without that link, a customer-strength failure has no traceable upstream cause. Lock the recipe to the cleared fiber source as well, because a change of pulp or recycled blend can move a part outside its FDA food-contact clearance.
