The Mold Development Process
Custom molded pulp packaging starts with a precision mold. Here's how we take your concept from design file to production-ready tooling — typically in 7–10 working days for standard projects.
1Design Review & Feasibility Analysis
Send us your 3D CAD file (STEP/IGES/STL) or a reference sample. Our engineering team evaluates:
- Draft angles — minimum 3° for clean demolding
- Wall thickness — 1.5–3mm optimal range for uniform drying
- Undercut feasibility — can it be formed without complex sliders?
- Relief depth — safe production up to 8mm at 98% yield
- Material recommendation — bamboo/bagasse/FSC wood based on application
Output: Feasibility report with DFM (Design for Manufacturability) recommendations. Typical turnaround: 1 working day.
23D Mold Design & Simulation
Once the design is finalized, our mold engineers create the 3D tooling model with:
- Shrinkage compensation — 2.5–3.5% depending on material and wall thickness
- Drainage hole pattern — optimized for even water extraction and cycle time
- Heating channel layout — uniform temperature distribution across the cavity
- Parting line optimization — minimal flash, clean edge finish
- Flow simulation — verify fiber distribution before cutting metal
Output: Complete 3D mold assembly model for your approval. Typical turnaround: 2 working days.
3CNC Machining
Our in-house CNC machining center operates at 0.2mm precision on aluminum tooling. Key parameters:
- Material: 6061-T6 aluminum — optimal thermal conductivity for wet-press forming
- Surface finish: Ra 0.8μm on forming surfaces
- Drainage holes: 0.8–1.2mm diameter, laser-drilled with anti-clog geometry
- Relief tooling: Separate male/female inserts for >3mm depth
Output: Finished mold set (male + female + transfer). Typical turnaround: 3–5 working days.
4First-Article Trial (T0)
We run the first trial on the production line with the specified material. At this stage we verify:
- Dimensional accuracy — caliper/CMM measurement against CAD
- Wall thickness uniformity — section analysis at 5+ measurement points
- Surface quality — visual inspection under controlled lighting
- Relief fidelity — depth gauge verification on embossed areas
- Moisture content — target 6–8% post-drying
- Weight tolerance — ±5% of target
Output: T0 samples + inspection report. Typical turnaround: 1 working day. We ship samples to you for approval.
5Mold Refinement (T1/T2 if needed)
Based on your feedback and inspection data, we make adjustments:
- Dimensional tweaks — CNC re-machining of specific areas
- Surface texture adjustment — from ultra-smooth to kraft-textured
- Relief depth fine-tuning — within ±0.15mm
- Cycle time optimization — drainage pattern adjustments for faster drying
Most projects require 0–2 refinement rounds. 98% first-article pass rate means most molds go straight to production.
6Production Handoff
Approved mold enters the production queue with full documentation:
- Mold ID + serial number for traceability
- Process parameter sheet (temperature / pressure / cycle time / slurry consistency)
- QC checklist with acceptance criteria and measurement points
- Spare parts kit — replacement drainage hole inserts, guide pins
Your mold is stored in our climate-controlled tool library. Lifetime maintenance included — we inspect and refurbish after every 50,000 cycles.
Mold Types We Build
| Mold Type | Best For | Mold Cost | Lead Time | Mold Life |
| Wet-Press Forming Mold | Fine surface, 3D relief, luxury packaging | $1,500–4,000 | 7–10 days | 80K–120K cycles |
| Dry-Press Mold | High-volume, simpler geometries | $800–2,000 | 5–7 days | 100K–150K cycles |
| Transfer Mold | Complex undercuts, multi-part assemblies | $2,000–5,000 | 10–14 days | 60K–90K cycles |
| Relief Insert Set | Deep embossing (>3mm), brand logos | $500–1,200 | 5–7 days | 50K–80K cycles |
*Costs are indicative for standard-sized packaging (up to 300×200×80mm). Complex geometries, large formats, and multi-cavity tools quoted separately. All molds include lifetime maintenance at no additional charge.
Why In-House Mold Making Matters
Many pulp packaging factories outsource mold fabrication — adding 7–14 days to the timeline and creating communication gaps between mold maker and production team. By keeping everything under one roof:
- Faster iterations — mold engineer walks 50 meters to the production line for T0
- Direct feedback loop — production operator tells mold engineer exactly what to adjust
- No finger-pointing — one team responsible for mold + production quality
- 30+ molds/month — we've built the capacity to handle your growth
What We Need From You
To start a mold development project, please provide:
- 3D CAD file (STEP/IGES preferred, STL accepted) — or a reference physical sample we can scan
- Target material — bamboo / bagasse / FSC wood pulp — or let us recommend
- Quantity plan — annual volume estimate for mold type selection
- Color/finish reference — Pantone code or physical sample
- Special requirements — food contact, waterproof coating, brand embossing depth
